Custom Energy Gel Sachet Packaging | Prototype to Scale

Custom flexible energy gel sachet and spout pouch packaging

Validate energy gel packaging with the real formula and filling process before scaling. Anacotte supports custom single-use sachets and compact spout pouch concepts for endurance, running, cycling, triathlon and HYROX-focused nutrition brands.

Energy gels place more demands on packaging than dry powders. Seal strength, product compatibility, tear behavior and transport performance should be tested before a full production order.

Common energy gel packaging formats

Fill range Typical use Packaging direction What to validate
30g Compact trial or concentrated serving Tear-open sachet Flow, tear notch and usable opening
50g Pre-workout or standard serving Three-side or four-side seal sachet Seal width, squeeze control and leakage
70g Endurance and higher-carbohydrate serving Larger sachet or compact spout format Drop resistance, packability and opening force

Fill weight alone does not determine final dimensions. Gel density, viscosity, headspace, filling equipment and sealing method must be considered.

Why energy gel packaging needs physical validation

Formula compatibility

Acidity, oils, flavors and other ingredients can affect the required sealant and barrier structure. The packaging direction should be reviewed against the actual formula.

Filling and processing conditions

Cold fill, hot fill, pasteurization, HPP and other processing methods create different requirements. Confirm the fill temperature and processing route before approving material.

Race-day usability

The pack must fit into pockets or race belts, open with limited grip and dispense without uncontrolled tearing or excessive product waste.

Leak and transport performance

Filled testing should include seal inspection, squeeze testing, drop testing and transport simulation before scale production.

Prototype the pack, then validate the filled product

  1. Packaging brief: define serving weight, formula properties, process and distribution conditions.
  2. Format prototype: review dimensions, opening method, artwork and material direction.
  3. Filled trial: test with the actual product and filling partner.
  4. Pilot run: produce the smallest practical commercial batch for operational and market validation.
  5. Scale-up: move the proven specification into higher-volume production.

Information needed before quoting

  • Target fill weight and preferred pouch format
  • Gel viscosity, pH and key ingredients
  • Fill temperature and any pasteurization or HPP process
  • Number of flavors or artworks and quantity per SKU
  • Target shelf life, storage temperature and destination country
  • Manual or automated filling method

If some technical data is not available yet, send what you know. We can identify which unknowns block a reliable material recommendation and which can wait until the trial stage.

Frequently asked questions

Do you provide gel filling?

We primarily supply empty custom packaging. Your brand or qualified co-packer is responsible for formulation, filling and food-safety validation.

Can I start with custom samples?

Yes. Printed prototypes can help confirm format and artwork, but filled compatibility and shelf-life testing must use the real product and process.

What is the minimum order quantity?

MOQ depends on whether you need a sachet, stick-style pack or spout pouch, as well as the dimensions and production method. We will recommend the smallest practical validation run after reviewing the brief.

Can you guarantee the shelf life?

No packaging supplier should guarantee shelf life from the pouch specification alone. Shelf life must be validated with the actual formula, filling process, seals and storage conditions.

De-risk the first commercial energy gel run

Share your formula details, serving weight and launch quantity. We will map the smallest useful packaging test before you commit to scale.
